No-Bake Sand Molding

Waukesha Foundry uses silica and other specialty sands combined with water-based no-bake resins, delivered through advanced pump technology, to produce high-quality sand molds for complex castings. Phenolic Urethane No Bake (PUNB) utilizes a catalyzed two-part reaction to form a urethane bond that cures at room temperature without the need for gas or heat. Using traditional cope and drag patterns, this process is well-suited for loop system production and remains the foundation of most American job-shop steel foundries, including Waukesha Foundry.

This proven casting process has been used globally since the 1960s and continues to offer a reliable balance of quality, flexibility, and efficiency. Initial lead times depend on whether tooling already exists, as cope and drag tooling requires upfront setup. However, once tooling is in place, additional production runs require minimal setup, allowing molds to be produced quickly, often within hours. Waukesha Foundry maintains extensive pattern storage capacity to support repeat orders and streamline production. The process also supports sand reclamation and reuse, reducing material waste, and allows for tooling modifications when part designs evolve.

How the No-Bake Process Works

In the no-bake process, silica or specialty sand is mixed with a liquid chemical binder and a catalyst. Once mixed, the binder begins to harden through a chemical reaction at room temperature, without the need for external heat. The sand mixture is compacted around a cope and drag pattern to create the mold cavity, then left to cure and harden. Once the mold has reached the required strength, the pattern is stripped and the mold halves are assembled, ready for pouring.

Because the curing process is driven by chemistry rather than heat, the resulting nobake molds are strong and resistant to distortion, even for large castings. This makes the process well suited for producing complex geometries and heavy components where dimensional accuracy is critical. At Waukesha Foundry, this process supports castings from 5 lbs to 4,000 lbs.

Key Benefits of No-Bake Sand Molding

  • Variable cure times and mold sizes to accommodate a wide range of casting requirements
  • Good work time to strip time ratio, supporting efficient production scheduling
  • Excellent flowability for consistent sand compaction around complex patterns
  • Good storage life, allowing molds to be prepared in advance
  • Reclaimable sand, reducing material waste and supporting sustainable production
  • Strong, rigid nobake molds that are resistant to distortion during pouring
  • Smoother surface finish than many other sand casting processes, reaching approximately 150 RMS
  • Tighter dimensional tolerances suitable for precision components
  • Supports tooling modifications as part designs evolve
  • Low cost per part after tooling setup, making it cost-effective for medium-to-high volume runs

Common Applications

The no-bake sand molding process is well suited for a broad range of industries and casting types, particularly where part complexity, size, or surface quality requirements demand a rigid, dimensionally stable mold:

  • Large castings in iron, steel, bronze, and other alloys (5 lbs to 4,000 lbs)
  • Complex cores and mold cavities requiring close dimensional tolerances
  • Pumps, valves, and impeller housings
  • Food processing and hygienic equipment castings
  • Petrochemical and industrial equipment
  • Aerospace and defense components
  • Medium-to-high volume production runs with repeat tooling

FAQs

What is no-bake sand molding?

No-bake sand molding is a sand casting process in which a chemical binder and catalyst are mixed with sand to create molds that cure and harden at room temperature, without the need for gas or heat. The nobake process takes its name from this room-temperature curing: the mold hardens through a chemical reaction between the binder and catalyst rather than through applied heat, producing strong, rigid molds suited for complex and large castings.

What part sizes can be produced using the no-bake process at Waukesha Foundry?

Waukesha Foundry’s no-bake sand molding process supports castings from 5 lbs to 4,000 lbs, making it a strong choice for medium and large castings that exceed the practical size range of many other casting processes.

What materials can be cast using no-bake sand molding?

The no-bake process is compatible with a wide range of metals, including iron, steel, bronze, and Waukesha Foundry’s full line of proprietary anti-galling and corrosion-resistant alloys. Our team of metallurgical engineers will work with you to match the right alloy to your application requirements.

Is no-bake sand molding suitable for complex part geometries?

Yes. One of the key strengths of the no-bake process is its ability to produce strong, rigid molds and cores that hold their shape during pouring. This makes it well suited for complex geometries, internal cavities, and large castings where distortion would compromise dimensional accuracy. Waukesha Foundry uses solidification modeling to identify potential problem areas before production begins, further ensuring dimensional integrity on complex parts.

How does tooling work for the no-bake process?

No-bake sand molding uses traditional cope and drag patterns, typically made from wood or urethane. Initial lead times include tooling build time, typically 6 to 12 weeks for new tooling. Once tooling is in place, repeat production runs require minimal setup. Waukesha Foundry maintains extensive pattern storage, so returning customers can expect faster turnaround on repeat orders. Tooling can also be modified to accommodate part design changes as they evolve.

Can the sand be reclaimed and reused?

Yes. One of the practical advantages of the no-bake process is that spent sand can be reclaimed and reused, reducing material waste and supporting more sustainable foundry operations. Waukesha Foundry’s process includes sand reclamation as a standard part of production.

How does no-bake sand molding fit within Waukesha Foundry’s broader casting capabilities?

No-bake sand molding is one of several casting processes Waukesha Foundry offers, alongside consumable pattern ceramic molding (FoamCast), 3D printed sand molds, and patternless milled molds. It is best suited for medium-to-high volume production of medium to large castings where surface finish and dimensional accuracy are priorities.
